Here I am entering city of the player that is long gone and clicking on his castle, it give me 2 options, 1 to move there, 2 to take over, I click on take over.. it shows that I have 24 hours to go.. and I'm happy. I come back the next day. and my 500 strong army is gone like a wind.. what the f happened ????

First, 500 isn't that many. Next you have to separate your army from your hero that is conquering the castle. Your guys won't fight back when attacked if they are grouped with the conquering hero.

yes, your hero has to stay by himself and conquer the castle. You should keep the rest of your soldiers nearby or on top of him for protection

no you can't expand (getting more land or population than current max)your own cities nor can you build another. to get more total population you must capture another town.
